Your caravan air conditioner works hardest when you need it most, through a Kimberley build-up or a summer run across the Nullarbor. A little routine care keeps it cooling hard and quiet, and knowing how to read the common faults means you can sort most problems yourself before booking a technician. Here is how to maintain your unit and troubleshoot what goes wrong.
A rooftop or under-bunk air conditioner is one of the few appliances in your van with almost no moving parts you ever see, so it is easy to forget until the day it stops pulling temperature. Most of the maintenance below takes minutes and needs nothing more than a hose, a soft brush and a screwdriver. Get into the habit and your unit will still be cooling well after a decade on the road.
Everything in this guide is owner-level care: filters, seals, drains and cleaning. The sealed refrigerant circuit and the 240V electrical side are not DIY jobs. A unit that is low on gas, arcing, or throwing electrical faults needs a licensed air conditioning or auto-electrical technician. Refrigerant work is illegal to attempt without a licence. And any job on the roof carries a real fall risk, so use a stable ladder, watch the seal you are standing near, and never work up there alone in the wet.
Clean or Replace the Filters
Blocked filters are behind more “my air con is weak” complaints than any other single cause. The return-air filters sit on the internal ceiling unit, the plastic grille directly below the roof unit inside the van. They trap dust, and on a big lap you generate plenty of it, so they choke faster than they would in a house.
Pop the filters out by hand, they usually clip or slide free with no tools. Wash them in warm soapy water, rinse until the water runs clear, then let them dry completely before refitting. Never put a damp filter back in, it breeds mould and smells within days. If a foam filter has gone brittle or a mesh one is torn, replace it. Genuine replacements from Dometic, Truma, Aircommand or Houghton are a few dollars and fit exactly.
Clean the filters every two to four weeks while you are travelling, and always after a stint on a dusty track or a windy free camp. A ten-minute wash restores more cooling than any other job on this list.
Check and Reseal the Roof Gasket
A rooftop air conditioner sits on a thick foam gasket that is squeezed between the unit and the roof by four bolts. That gasket is the only thing keeping water out of the hole cut in your roof, so it matters. Over time the foam compresses and the bolts loosen with vibration, and a leak that stains your ceiling is the first you hear of it.
Twice a year, and before any long trip, get up top and inspect the gasket where it meets the roof. Look for gaps, perishing, or foam that has gone hard and flat. Inside the van, drop the ceiling trim and check the four mounting bolts. They should be firm, but do not overtighten them, crushing the gasket causes leaks just as surely as a loose bolt does. Snug is the target, roughly hand-tight plus a nip.
If the gasket is clearly perished or the unit has ever leaked, replace the foam rather than trying to seal over it with sealant. Smearing silicone around a tired gasket is a patch that traps water and hides the problem. A fresh mounting gasket is cheap and is the correct fix.
Do not overtighten the mounting bolts to chase a leak. The clamping pressure is specified for a reason, and crushing the gasket distorts the seal and can crack the shroud. If the bolts are firm and it still leaks, the gasket needs replacing, not more torque.
Keep the Condenser and Drains Clear
Lift the outer plastic shroud off the roof unit, usually a few screws, and you will find two coils and a couple of drain holes. This is where the real grime lives, and where a summer of insects and red dust quietly strangles your cooling.
The condenser coil is the fin-covered radiator that dumps heat outside. Bugs, dust and gum leaves clog the fins and the unit loses its ability to shed heat, which shows up as poor cooling on hot days. Brush it gently with a soft brush in the direction of the fins, then flush it with a low-pressure hose from behind. Keep the pressure gentle, the alloy fins bend easily and a pressure washer will flatten them flat. If fins are already bent, a cheap fin comb straightens them.
While the shroud is off, find the drain holes in the base pan and clear them. The evaporator inside pulls litres of moisture out of humid air, and that water is meant to drain away through these holes. Block them with debris and the pan overflows, which is one of the classic causes of water dripping inside the van. A pipe cleaner or a gentle poke with a zip tie clears them. Check that any drain kit or spouts fitted to your roof are clear too.
Do the condenser and drain clean once at the start of the cooling season and again after any long haul through insect country. A clean coil can drop your van’s interior a couple of degrees further on a 40-degree day for the price of ten minutes with a brush.
Cover and Protect It in Storage
If the van sits between trips, the roof unit copes with everything the sky throws at it: UV that chalks and cracks the shroud, hail, and leaves that rot in the coils. A purpose-made air conditioner cover, sized for your Dometic, Truma or Houghton unit, slips over the shroud and shields it. Over a few years of storage in the open it is the difference between a shroud that stays intact and one that goes brittle and splits.
Before you cover it, give it the filter and coil clean above so nothing damp or dusty is sealed in. When you pull the van out for the next trip, take the cover off, refit the filters, and run the unit on cool for ten minutes in the yard to confirm it fires up and pulls temperature before you rely on it out bush. Finding a fault in your driveway beats finding it at a 42-degree roadside camp.
Troubleshooting Common Faults
When the air con misbehaves, work through the likely causes from simplest to most serious before you assume the worst. Most faults come down to a dirty filter, a tired power supply or a blocked drain, all of which you can sort yourself.
It is not cooling well
Start with the filters and the condenser coil, because a blocked airway is the most common culprit by a wide margin. Clean both as above. Next, check you are not asking the impossible: a single 2.5kW to 3.5kW van unit cannot hold a poorly insulated van cold in full afternoon sun, so park in shade, close hatches and curtains, and shut the door. If the filters and coil are spotless, the van is shaded, and it still blows cool-but-not-cold air, the refrigerant charge or the compressor may be the issue. That is a technician job, not a DIY one.
It trips the breaker or struggles on a low-amp site
Air conditioners draw a big surge at startup, and on a 10-amp site, or a park with tired wiring, that surge can trip the breaker or the unit may not start at all. Try switching everything else off, the kettle, the toaster, the microwave, then start the air con on its own so it has the full supply for its startup spike. On some units, running the fan for a moment before selecting cool helps. If it trips on a known-good 15-amp supply, or trips instantly and repeatedly, stop and have the wiring and the unit’s electrics checked. A breaker that keeps tripping is warning you of a genuine fault, not just a big load.
A unit that trips a breaker the instant it starts, smells of burning, or arcs and buzzes is an electrical fault. Turn it off at the isolator and leave it off. This is 240V territory and needs a qualified technician, not a reset and another go.
Water is leaking inside the van
Water dripping from the internal unit almost always means one of two things: blocked drains or a failing roof gasket. First clear the drain holes in the base pan as described above, because a pan that cannot drain overflows the excess straight into the van. If the drains are clear and it still leaks, and especially if the water appears after rain rather than while cooling, suspect the roof gasket and check it for gaps and loose bolts. Rainwater entering means seal; water only while running means drainage.
Rattles, buzzing and new noises
A fresh rattle is usually loose hardware rather than anything internal. The shroud screws vibrate loose on corrugations, the ceiling trim can work free, and the fan can pick up a leaf or a wasp nest. Check the shroud screws are snug and the internal grille is clipped home properly. A rhythmic knocking or a scraping fan needs the shroud off to inspect, and a loud metallic grinding from the compressor or a seized fan motor is a technician job. A gentle rise in fan noise over years is normal as bearings age.
Error codes on the controller
Modern units from Truma, Dometic and Houghton show fault codes on the wall controller or remote. Do not guess at them, the code is telling you something specific. Note the exact code and check it against the manual for your unit, which lists each code and its meaning. Many are simple: a sensor fault, a high-pressure cut-out from a blocked coil, or a low-voltage warning on a weak site. Clear the obvious causes first, so clean the coil and check your supply voltage, then power-cycle the unit at the isolator for a couple of minutes. If the same code returns after that, quote it to the technician or the manufacturer’s support line. A code plus a clear description of when it appears saves a lot of diagnostic time.
Keep a photo of your unit’s model and serial plate, and the fault-code page from the manual, saved on your phone. When something plays up at a remote camp with no signal, you have the information you need without hunting for a PDF you cannot download.
- Clean the filters every few weeks and the condenser coil each season, this fixes the majority of “weak cooling” complaints on its own.
- Inspect the roof gasket and mounting bolts twice a year, snug not crushed, and replace tired foam rather than sealing over it.
- Clear the base-pan drains to stop water leaking inside, and cover the unit in storage to save the shroud from UV.
- Work faults from simplest to most serious: filters, then supply, then drains and seals, before assuming a major fault.
- Leave the sealed refrigerant circuit and the 240V side to a licensed technician, and treat any roof work as a genuine fall and seal risk.
